Case Study: Mass Production of 50,000pcs 5G Antenna Cavity for European Telecom Client
Jokddy
Project Background
In early 2025, a well-known European telecom operator contacted Zhongzhu Technology for customized 5G base station RF antenna cavity parts. The client planned to upgrade their regional communication network and required a total batch of 50,000 sets of aluminum antenna cavities within 90 days.
The client put forward strict core technical requirements:
- Material: 6061 extruded aluminum alloy, low signal loss for RF transmission;
- Flatness tolerance ≤0.008mm, air tightness leakage rate below 0.01sccm;
- Surface finish: Type I conductive anodizing to ensure electromagnetic shielding performance;
- Compliance: All materials and surface coating must pass EU RoHS & REACH testing;
- Delivery: Split 4 batches to match their network construction schedule, with customized sea-freight anti-rust export packaging.
The client had cooperated with two local European metal manufacturers before, but failed to solve two major pain points: unstable air tightness of mass-produced cavities and high unit processing cost. After comparing multiple China precision metal factories, they finally selected our one-stop CNC machining solution for this large-volume telecom project.

Project Difficulties & Our Targeted Solutions
Challenge 1: Stable air tightness control in mass production
Massive 50,000pcs production easily causes inconsistent machining flatness, which leads to air leakage and RF signal attenuation in actual base station operation. Our Solution:
- Optimize 5-axis CNC fixture positioning structure, lock unified clamping parameters for all batches to eliminate assembly offset;
- Set up independent air tightness testing station: 100% leak detection for every finished cavity, defective products directly sorted out before surface treatment;
- Add semi-finished flatness re-inspection process after CNC milling to correct slight deformation in advance.
Challenge 2: Short 90-day delivery cycle for large batch quantity
Conventional single-line production cannot finish 50,000pcs within the required time, and delayed delivery will delay the client’s whole network construction progress. Our Solution:
- Arrange 8 sets of 5-axis CNC machines for dedicated production of this project, separate independent processing production line to avoid order scheduling conflict;
- Pre-purchase sufficient 6061 aluminum profile raw materials in advance, finish spectral material inspection before mass production launch;
- Split total order into 4 balanced production batches, coordinate surface treatment workshop to operate overtime matching CNC output rhythm.
Challenge 3: Strict conductive anodizing uniformity requirement
Uneven oxide film thickness will break the RF shielding performance of antenna cavities, which cannot pass the client’s third-party lab RF test. Our Solution:
- Standardize Type I chromic acid anodizing production parameters, fix oxidation time and temperature for each batch;
- Randomly extract 3 samples per 1,000pcs to test oxide film thickness and conductivity, retain full test reports for client audit;
- Remove all burrs and sharp edges before oxidation to avoid local thin film caused by current concentration.
Full Production Flow Execution Record
- DFM & Pre-production Validation (7 days) Our engineering team reviewed the client’s 3D drawings, submitted DFM optimization feedback to simplify partial complex structures without affecting RF performance, and produced 20 prototype samples for RF & air tightness testing. All test data fully met the client’s standard, and we obtained formal mass production approval.
- Raw Material Preparation & Inspection (5 days) Bulk 6061 aluminum profiles arrived at our factory; QC department finished spectral composition testing, RoHS material certification verification to rule out unqualified alloy stock.
- Continuous CNC Precision Machining (60 days total, split into 4 batches) Dedicated 5-axis production line operated in shifts. Each shift implemented first-piece full dimension CMM inspection + sampling check every 2 hours to stabilize dimensional tolerance.
- Conductive Anodizing & Appearance Sorting After CNC processing, all cavities were sent to our internal surface treatment workshop for Type I conductive anodizing. 100% visual inspection eliminated scratches, color difference and oxidation defects.
- Final Comprehensive QC & Batch Documentation Every finished batch underwent secondary air tightness re-test, random CMM full dimension sampling, and RF performance spot check. We issued independent COA inspection report, material certificate and RoHS compliance document for each delivery batch.
- Custom Export Packaging & Shipment Each antenna cavity was wrapped with anti-rust vacuum film, separated by EPE foam, and packed into moisture-proof export cartons. We delivered 4 batches as scheduled and provided tracking number to the client immediately after each shipment.
Final Project Outcome
- All 50,000pcs antenna cavities were delivered 3 days ahead of the final deadline, fully matching the client’s network construction rhythm;
- The whole batch air tightness pass rate reached 99.8%, far exceeding the client’s previous supplier’s pass rate of 92%;
- Our optimized processing solution reduced the client’s unit comprehensive cost by 22% compared with European local manufacturers;
- All products smoothly passed the client’s third-party RF performance and EU environmental compliance test, no after-sales quality complaints after installation on European base stations;
- The client signed a 3-year long-term framework cooperation agreement with us for follow-up network expansion antenna cavity orders.
